Moving From Lab to Pilot Changes the Risk

A process that is manageable at bench scale can behave very differently when material quantities, energy, run time, staffing, equipment, storage, waste generation, and production frequency increase. Controls that were adequate in a laboratory may no longer be adequate in a pilot or production setting.

Laboratory to Pilot Scale

Moving work out of a laboratory often changes the control environment. The review considers where materials will be received and stored, how they will be transferred, whether ventilation remains effective, how operators interact with equipment, what happens during upset conditions, and how waste leaves the process.

Pilot to Commercial Manufacturing

As operations become routine, the organization must shift from researcher-dependent knowledge to repeatable systems. Ideally before major facility, equipment, or operating decisions are locked in. The assessment can also be useful before commissioning, process transfer, or a significant increase in batch size or throughput.

Is this the same as a process hazard analysis?

Not necessarily. A scale readiness assessment is broader and can include EHS programs, exposure, facility controls, emergency readiness, storage, waste, and operational systems in addition to process hazards.

Can the review focus on one process?

Yes. It can be scoped around a single process, pilot line, laboratory-to-pilot transfer, new facility, or a broader operation.

What is the output?
